Air Set Molding

For extremely large castings with highly complex geometries

The Air Set Molding process uses chemically bonded dry sand molds suitable for complex shapes with multiple center sections. A&B is one of the leading producers of large aluminum castings using this process.

Specifications

  • Aluminum Alloys: Series 200, 300, 500, and 700
  • Casting weights exceeding 7,500 lb (3,410 kg)
  • Parts delivered in 2–5 weeks
  • Low cost tooling for easy geometry modification

The Process

1 Place pattern in sand to create the mold
2 Incorporate a gating system
3 Remove pattern leaving the mold cavity
4 Fill mold cavity with molten metal
5 Allow metal to cool and solidify
6 Break away sand mold and remove casting

V-Process Casting

New levels of quality for medium and large-sized castings

V-Process Casting technology uses vacuum and thin plastic film to achieve exceptional dimensional accuracy and surface finish. No sand binders required — resulting in lower operating costs and zero draft requirements.

  • Aluminum Alloys: Series 200, 300, 500, and 700
  • Casting weights up to 700 lb (320 kg)
  • Tolerance of ±0.010 in for first inch
  • Surface finish 125–150 RMS standard

  • Zero draft — reduces weight and machining
  • Low operating cost — no sand binders required
  • High dimensional accuracy
  • Fine surface finish (200 or better per AA STD AA-C5-E18)
  • Extended pattern life — only plastic contacts pattern

The Process

1 Heat thin plastic film and place over pattern
2 Vacuum draws film tightly around pattern
3 Fill special flask with dry unbonded sand
4 Place second film sheet and draw vacuum
5 Strip completed mold from pattern
6 Pour casting and release vacuum after cooling

Green Sand Casting

The most versatile and widely used casting process

Green Sand Casting utilizes expendable sand molds to form complex metal parts from nearly any alloy. A&B leverages this process for everything from sub-pound parts to castings weighing several tons.

  • 90–95% sand recyclability

  • Extremely flexible in shape, size, and quantity

  • Can produce intricate internal shapes using sand cores
  • High volume production capability

The Process

1 Create pattern duplicating desired part shape
2 Pack silica sand, water, and clay around pattern
3 Assemble cope and drag flask setup
4 Pour molten metal into assembled mold
5 Allow casting to cool completely
6 Separate mold, remove casting, recycle sand
